These limits apply to conductors of the same insulation type. Equipment grounding conductors and bonding jumpers are included in the fill calculation. Nipples (conduit bodies) 24 inches or less may be filled to 60% per NEC 376.22 Exception.
How conduit fill is calculated
Conduit fill is the percentage of the conduit's internal cross-sectional area occupied by conductors (including insulation). NEC Chapter 9, Table 1 sets maximum fill percentages based on the number of conductors: 53% for one conductor, 31% for two, and 40% for three or more. These limits exist to allow conductors to be pulled without damage and to provide air space for heat dissipation.
The calculation uses the outer diameter of each conductor (including insulation) from NEC Chapter 9, Table 5. The total area of all conductors is divided by the internal area of the conduit from NEC Chapter 9, Table 4. If the result exceeds the allowable fill percentage, you must upsize the conduit.
Common conduit fill scenarios
A typical 20A branch circuit uses three #12 THHN conductors (hot, neutral, ground). Three #12 THHN wires have a combined area of 0.0195 sq in. A 1/2" EMT has an allowable fill area of 0.122 sq in (40%), giving 16% fill, well within limits. But add a second circuit (6 conductors total) and fill jumps to 32%, still under 40% but getting tight. This is why the calculator matters for planning conduit runs with multiple circuits.
