Battery Cable Lug Sizing Guide: Inverter Wattage to Cable Gauge, Crimp vs Solder, and ABYC Rules

A battery cable lug is the cheapest part in a DC system and the most common point of failure: undersized for the current, loose on the stud, corroded under the heat shrink, or crimped with pliers. This guide covers how to size the lug and cable from the load, bare vs tinned, crimp vs solder, and the ABYC E-11 rules that apply on boats and are good practice everywhere. 1. Size the cable first; the lug follows
The lug barrel must match the cable gauge exactly — a 2/0 lug on 1/0 cable will not crimp gas-tight. Cable size comes from continuous current, run length, and allowable voltage drop (3% for critical circuits, 10% for non-critical per ABYC E-11 Table X). Quick reference for 12 V inverters at 3% drop over a short (under 6 ft round trip) battery-to-inverter run:

Follow the inverter manual where it differs — many specify larger cable for surge loads. Stud size matches the terminal: 5/16" and 3/8" on most batteries and inverters, 1/4" on small chargers and bus bars, 1/2" on large bus bars and disconnects.
2. Bare vs tinned
Tin plating stops copper from oxidizing and resists salt. ABYC E-11 requires corrosion-resistant terminals in marine service, and tinned lugs on tinned cable are the standard. Indoors — RV, van, off-grid cabin, UPS room — bare copper is fine when the barrel is sealed with adhesive-lined heat shrink. Rule of thumb: salt, splash, or engine bay → tinned; dry interior → either.
3. Crimp vs solder
Crimp. A properly crimped barrel is a cold weld — gas-tight, vibration-proof, and inspectable. ABYC E-11.16.3.3 prohibits solder as the sole means of mechanical connection because it wicks up the strands, creates a stiff point that fatigues under vibration, and can melt under fault current. If you solder, crimp first. Tooling by size: 8–2 AWG — a quality hammer crimper or 8-ton hydraulic; 1 AWG–4/0 — hydraulic hex crimper with the die marked for the gauge; one crimp on short barrels, two on long. Pliers, vises, and cold chisels are not crimpers.
4. Installation checklist
- Strip to barrel depth plus 1/16"; do not nick strands. Slide heat shrink on first.
- Insert until strands bottom out and show at the inspection end.
- Crimp with the matched die; on a hex crimp the barrel should be uniformly formed with no flash cracks. Tug test.
- Shrink adhesive-lined tubing over the barrel and 1/2" of insulation; red for positive, black for negative.
- Stack lugs pad-to-pad on the stud (no washers between pads), maximum four per stud, flat washer + lock washer + nut. Torque to the stud size: 1/4" 60 in-lb, 5/16" 120 in-lb, 3/8" 240 in-lb, 1/2" 500 in-lb typical — use the equipment's value if lower.
- Fuse every battery positive within 7 in of the post (ABYC E-11.10.1.1.1) — MRBF or Class T on lithium banks.
- Positive terminals covered or booted.
5. Common failures we see returned
- Green crust under the heat shrink — bare lug in a damp bay; switch to tinned and seal.
- Melted insulation at the lug — undersized cable or a loose nut; re-size and torque.
- Barrel split at the crimp — wrong die or a lug one size too small forced on.
- Lug spinning on the stud — washers stacked between pads; lugs must touch metal-to-metal.
