Compression Lugs for Wind Turbines and Hydroelectric Plants

Solar is a static installation. Wind and hydro are machines. The conductor is moving, vibrating, or sitting in wet air for thirty years, and the lug has to hold through all of it. That changes the spec in ways a standard commercial takeoff misses.

Wind

Generator and converter leads

The generator, converter cabinet and transformer in the nacelle are connected with DLO or equivalent 2 kV flexible cable because the nacelle vibrates and yaws. Terminations are flex lugs listed for Class I conductor, long barrel, tin plated, crimped with a hydraulic tool and matching die. Standard Class B lugs are outside their listing here and are the usual cause of a hot termination found at the first thermal scan. See DLO lugs vs standard lugs.

Down tower cable and the tower base

Down tower runs use torsion rated flexible cable through the twist section, landing on switchgear or the pad mount at the base. Flex lugs at the flexible cable end; at the base, the collection conductor is often aluminum (XHHW-2 or USE-2), so the far side of the switchgear takes AL9CU dual rated connectors with compound. Two conductor classes, two lug families, one cabinet.

Pitch, yaw and brake systems, lighting and controls

Smaller circuits, 8 to 1/0 AWG, on flexible or Class B conductor depending on the OEM. Read the cable print before choosing. Tin plated one-hole lugs; keep both standard and flex sizes in the tower kit.

Grounding and lightning protection

Turbine grounding rings, tower base bonds and lightning down conductors use bare copper with irreversible compression connectors and ground rods. Two-hole lugs on ground bars in the nacelle and tower base. Corrosion at the base ring is the long term failure; tin plated or irreversible connectors below grade.

Hydro

Generator leads and isolated phase bus

Hydro generators land large copper, 500 to 1000 kcmil and parallel sets, onto bus in humid powerhouses. Long barrel two-hole copper compression lugs, tin plated, NEMA drilled, are the standard. Plating is not optional in a powerhouse; bare copper in damp mineral air greens over and raises resistance.

Excitation, station service and controls

Station service transformers and MCCs are conventional 480 V work with Class B copper: standard and long barrel lugs by size. Excitation and DC systems (station batteries) use fine strand battery cable: battery or flex lugs, tin plated.

Grounding grid

Powerhouse and switchyard ground grids: bare copper with irreversible compression or exothermic connections, ground rods, and two-hole lugs on every bar and structure bond. Utility grounding specs usually require irreversible below grade and at the grid.

Vibration and torque

On rotating machinery the crimp does the holding; the bolt keeps the pad in contact. Specify long barrel (two crimps) on everything larger than 2/0, use a listed hydraulic tool, and torque bolts to the equipment value under NEC 110.14(D) with a calibrated wrench. Re-torque after the first run interval if the OEM calls for it. Belleville washers on aluminum pads where the OEM allows.
