Factory-Built vs Field-Crimped MC4 Jumpers: Where Terminations Fail and How to Avoid It

A bad MC4 crimp does not fail on install day. It fails a few summers later as a hot connector, a ground fault alarm, or a melted housing on the roof. Most of those failures trace back to field terminations made with the wrong tool, in the wind, at the end of a long day. Here is what separates a good MC4 termination from a bad one, and when a factory-built jumper is the better call.
Where MC4 terminations go wrong
- Wrong crimp tool or die. MC4 contacts are open-barrel or closed-barrel stamped pins that need a die matched to the contact and conductor size. Pliers and generic ratchet crimpers leave loose strands and high resistance.
- Strip length off. Too short and the conductor does not seat in the barrel; too long and bare copper sits outside the seal.
- Back nut under-torqued. The cable gland is the moisture seal. Hand-tight is not enough; under-torqued glands let water wick into the contact.
- Contact not locked. If the pin does not click fully into the housing it can push back when the pair is mated, leaving a partial connection.
- Mismatched brands. Connectors that look alike are not automatically compatible. UL 6703 listings and NEC 690.33 expect mating connectors of the same manufacturer and type, or ones listed as intermateable. A mismatch can be cited at inspection and can arc in service.
How we build a jumper
- Cut to length from US-made 10 or 12 AWG copper PV wire, UL 4703, 2000 V.
- Strip to the connector manufacturer's specified length.
- Crimp each contact with a hydraulic tool and matched die.
- Pull-test every crimp before it goes into the housing.
- Seat and lock the contact, torque the gland, and label red or black.

Order the right pair
