Solar Farm Electrical Hardware: What a Utility Scale PV Project Buys, From Module to Substation

A utility scale solar farm is mostly modules and steel, but whether it energizes on schedule comes down to the electrical balance of system. That means thousands of MC4 connections, string jumpers and home runs, combiner bars, DC feeders, inverter terminations, AC collection, grounding and the interconnect to the utility. This guide walks a 1500 V project from the module leads to the substation fence. For each stage it lists the hardware EPCs and electrical contractors buy and the spec points that keep the project on track.

From module to substation: what each stage needs

Stage Hardware What to check
Module strings MC4 Evo2 connectors, 1500 V, custom MC4 jumpers, 12 AWG jumpers Connector intermateability with the module leads, 1500 V rating, crimp quality
String home runs PV home run cables, MC4 to bare end, 10 AWG PV wire assemblies Voltage drop, polarity color, string labeling, UL 4703 PV wire
String combiners AL9CU combiner bars, 18 to 42 strings, string fuses and holders String count, main conductor size, AL or CU outputs
DC feeders to inverter Tin plated copper compression lugs, AL9CU mechanical lugs, factory lugged 6 AWG and 8 AWG leads Aluminum versus copper, lug listing, stud size at the inverter
AC collection Insulated multi taps, aluminum splicer reducers, compression splices Dual rated AL9CU, conductor range, direct burial or vault rating
Grounding Irreversible compression C taps and rod connectors, ground rods, module grounding clips and lugs Grid design to IEEE 80, UL 467, NEC 690.43 and 250
Substation and interconnect Hot line clamps, transformer bushings, spade terminals, arrester terminals ANSI C119.4, ANSI C57.12, utility standards. See utility and public power supply
Battery storage (BESS) Copper battery lugs, flex lugs, busbars and distribution blocks Fine strand conductors need flex rated lugs; follow the integrator's torque chart
Tools MC4 tool kit, 12 ton hydraulic crimpers, dies by index Connector maker's crimp tool and pull test for every field MC4

Spec points that decide whether the array passes commissioning

Do not mix connector brands

MC4 style connectors from different manufacturers are not automatically intermateable. A mated pair is only listed when both halves come from the same maker or carry a cross mating listing. Mismatched pairs cause hot spots, arc faults and insurance disputes. Match the connector on your jumpers and home runs to the module leads. 1500 V ratings all the way through

Utility scale strings run at up to 1500 V DC. Every connector, jumper, fuse holder and combiner component in the string circuit must carry a 1500 V rating. Our 1500 V MC4 pairs and MC4 Evo2 connectors are rated for it. The Y and T branch adapters in our catalog are 1000 V parts for commercial and residential arrays, so on 1500 V strings use a combiner instead.

Size home runs for voltage drop, not just ampacity

On 10 AWG copper PV wire, voltage drop is about (2 × one way length in ft × string current × 1.24) ÷ 1,000. A 300 ft home run at 14 A drops about 10 V, roughly 0.7 percent on a 1,400 V string. Long runs to central inverters often justify 8 AWG or larger. Size every circuit to NEC 690.8 for the module Isc. PV wire size guide.

Aluminum DC and AC feeders

Most utility scale feeders are aluminum. Terminate them with AL9CU listed mechanical lugs or aluminum compression connectors, use oxide inhibitor, and keep copper to aluminum transitions inside a listed dual rated connector. Compression lugs for solar farms and BESS.

Factory built jumpers cut field failures

Field crimped MC4 connections are one of the most common causes of warranty claims on new arrays. Jumpers and home runs built to length, crimped with the correct tool and pull tested before shipping remove that risk from the job site. How to spec and order custom jumpers for a solar farm.

How EPCs and solar contractors buy from us

  • Cut list ordering: send string lengths and quantities, and jumpers and home runs ship built, labeled and kitted by block or inverter.
  • Project pricing by the case and pallet, with net terms on approved trade accounts.
  • Same-day shipping on in-stock items and staged releases to the laydown yard.
  • Submittals: cut sheets, listings and cross references for the engineer of record.
